Why We Sample Custom Patches Before Production

Why We Sample Custom Patches Before Production

A digital artwork proof is important — but we also manufacture a real sample of your patch before the full production run. Most clients review that sample remotely by email or WhatsApp, while physical samples can also be sent out for larger or pre-planned projects where hands-on testing is useful.

✓ See your real manufactured sample before production ✓ Review colours, detail, backing & finish ✓ Make changes before the full quantity is produced

We'd Rather Change One Sample Than Disappoint You With 500 Finished Patches.

Artwork can look very different once it becomes thread, chenille, PVC, print or another physical material.

After the artwork stage, we manufacture an actual pre-production sample. We photograph and, where helpful, video the finished sample so you can review how the real design has reproduced before approving the full order.

For most projects, this remote sample approval works brilliantly. For larger, technical or well-planned projects, we can also arrange for physical samples to be sent to you for hands-on review and testing.

💡
Sampling is part of the design process.

It gives us both the opportunity to look at the real result and make sensible adjustments before the main production run.

What Are We Looking For in a Sample?

🎨

Colour

Does the thread, felt, PVC or printed colour work as intended?

🔤

Text

Is the wording clear and readable at the finished physical size?

🔍

Fine Detail

Have small lines, highlights and intricate elements reproduced well?

📏

Scale

Do the proportions and overall dimensions look right in the real sample?

〰️

Border & Shape

Does the edge suit the artwork and intended finished appearance?

🧵

Texture

Does the embroidery, chenille or material create the right depth?

🔗

Backing

Is the chosen sew-on, heat-seal or hook & loop setup suitable?

Overall Result

Most importantly: does the manufactured sample look right?

Sometimes the Sample Tells Us to Change Direction

Perhaps your embroidered patch looks beautiful, but the smallest wording isn't as crisp as you'd hoped.

Rather than simply producing the full order because embroidery was the original specification, we can review whether another construction — such as woven — would give the artwork more clarity.

You haven't failed by changing the specification. That's exactly what the sampling stage is there to discover.

FIRST SAMPLE

🧵
Embroidered Beautiful texture — but tiny wording needs more clarity.

REVISED SAMPLE

🔍
Woven Fine lettering now reproduces much more clearly.
🔄

We Can Re-Sample When Changes Are Needed

If the first manufactured result shows that a colour, construction, detail, border, backing or other element should be changed, we can revise the specification and sample again before the main order is signed off.

The purpose is to reach a version you're happy to approve before the full production quantity is made.

📦

We Can Send Physical Samples Too

Most customers are completely happy reviewing their manufactured sample through clear photographs and video before production.

For larger or pre-planned projects, however, it can be useful to have the sample physically in your hands. We can arrange this where appropriate, giving your team time to review the finish, compare it against garments, trial application and feed any changes back to us.

👕 Garment Comparison

Position the real patch on the actual uniform or merchandise.

🔥 Heat Press Trials

Test application settings before a larger rollout.

🎨 Colour Review

Compare the sample directly against brand or garment colours.

🧪 Practical Testing

Evaluate adhesion, finish and suitability before launch.

Projects That Benefit From Extra Attention

Some designs are straightforward. Others deserve closer review before a larger programme begins.

🤖

AI-Generated Artwork

Sampling helps confirm how highly detailed generated artwork translates into a physical patch.

🐶

Portraits & Photos

Fur, highlights, faces and tonal detail may benefit from print, embroidery or hybrid methods.

Special Finishes

3D embroidery, chenille, layered felt and other dimensional effects are easier to judge once manufactured.

🔤

Small Text

Sampling quickly reveals whether lettering needs more room, simplification or another construction.

👕

Garment Programmes

Larger uniform or retail programmes may also need practical application considerations before rollout.

📦

Large Quantities

The larger the full order, the more valuable it is to resolve any questions before thousands of patches are produced.

What About Application Testing?

For suitable larger or garment-specific projects, the conversation may also include how the patch will actually be attached and used.

This can include discussing heat-press application, adhesion, garment compatibility and appropriate aftercare before a wider rollout.

Especially useful for: uniform programmes, retail projects, event merchandise and larger branded rollouts where consistency matters.

Recreating an Existing Patch — and Improving the Finish

Sometimes a client already has a patch they love — they just want the next version to be cleaner, sharper and more refined.

Comparison of an existing Askam Ireleth scout patch and the recreated Patches R Us version

Starting With a Patch They Already Knew

This scout group already had an existing badge and wanted us to reproduce the design for a new order.

01

The Challenge

The client already had a physical patch they were familiar with, but did not need to start again from original production artwork. The existing badge itself gave us the reference point.

02

Our Approach

Rather than copying the previous patch mechanically, we recreated the artwork for production and paid close attention to the character, lettering, outlines and colour areas.

03

The Result

The manufactured result came out cleaner and more defined while still retaining the identity and recognisable character of the original badge.

The useful lesson:

If you already have an existing patch, you don't necessarily need the original production artwork. Send us the patch, photographs or whatever reference material you have and we'll review what can be recreated or improved.

Manufacturing Exactly What Was Uploaded Isn't Always Enough

A design can technically match the submitted artwork while still not producing the physical result the customer imagined.

Artwork Sample Review Production

We use the sampling stage to make sure the chosen construction works for the actual design before moving into full production.

Then We Move Into Production

Once the manufactured sample and specification are approved, that agreed version becomes the reference for the main production run.

The quantity, dimensions, artwork, backing and chosen construction then move forward as the approved project specification.

Custom Patch Sampling FAQs

Do you make a real patch sample before production?
Yes. After the artwork approval stage, we manufacture an actual pre-production sample so the real result can be reviewed before the full run.
Do you send the sample to me?
Most customers review their manufactured sample remotely using clear photographs or video sent by email or WhatsApp. For suitable larger or pre-planned projects, we can also arrange for a physical sample to be sent out for hands-on review and testing.
What happens if I don't like the first sample?
We review what isn't working and discuss the most appropriate change. That may be a colour, detail, backing, border or even the patch construction itself.
Can I change from embroidered to woven after sampling?
Yes. Where the sample shows that another construction would produce a better result, we can review that option with you before the full production run.
Can you sample unusual or highly detailed artwork?
Yes. Sampling is particularly valuable for detailed imagery, AI artwork, portraits, chenille, PVC, special finishes and other projects where the finished result may be difficult to judge from a digital artwork proof alone.
Can you test patches on garments as well?
For suitable projects we can discuss practical application, heat-press and adhesion testing where garment performance is an important part of the programme.
When does the main production run begin?
Full production begins once the agreed sample and project specification have been approved.
